My sister has asked me to cut holes in her Corian counter top for a faucet and an 8 inch bar sink. (The lowest professional bid she got was $400!) The sink has maybe a 1/4″ lip so not a lot of room for error. If this was a wooden counter top I’d feel comfortable doing it freehand, but I’ve never worked with Corian and am not sure if it’ll be easier, harder <g>, or much the same. I have carbide bits and could make a jig to cut the sink hole, if that’s the way to go.

If you are comfortable doing this on a wooden countertop, then you should have no problem with this. I would definitely use a jig and carbide bits. Just take it slow and you will be fine, (let the router do the work, don't force it) . I work with Corian and the biggest problem I have is the dust when using a router. Make sure you have a dust mask on.

Dont do it free hand, why spend the time to clean up your edge when you can use a jig and get it done right on the first shot.

It's Never Too Late To Become What You Might Have Been
Make a jig or template and you'll be golden. If you want to practice, cut a 4" square out of the center of the sink hole. A plus will be that you've now given yourself a nice handhold for when you do the final cut.
If you've never worked with corian be aware that any cut edge you create needs to be sanded smooth so that stress cracks don't run from the "jagged" edge left by a jig saw or circular saw.
Another thing is to wear a decent mask/respirator, the dust is very fine and not good for your lungs. Not good for your router either, you'll want to blow it clean when you're done. Have fun.
PS. - The sink cut out will make a nice matching cutting board for the bar... Buic
Why can't the faucet holes be cut with a holesaw? Is corian that hard to saw, as for the sink cutout a jigsaw would knock it out quickly.

They do make a router bit for undermount sinks that are not excactly round over bits but are more tapered... but they cost $100. good luck and
