I have an 18V Dewalt DW959 cordless drill. Recently I noticed that when I use it at high speed, it sparks and there’s a burnt smell. Otherwise, there’s nothing wrong with the drill.
Does this mean the motor brushes need to be replaced?

In a word no, I had the same prob with a 14 volt dewalt, the motor is not sized to have replacement brushes. You have to swap out the whole electric motor. Dewalt, porter cable, delta, and black and decker are all under one large group whose replacement parts you can order online. Or you could drive or call the Dewalt service store in Norwood or Westwood MA, it's on University Ave just off of 128 before the 93 split.
Hi Nick,Are you sure that you have to junk the whole motor? According to http://www.ereplacementparts.com/dewalt-dw959-type-cordless-drill-parts-c-1009_1162_3271.html it seems that the brushes are replaceable.This is an 18v motor, not 14v. That's good to know that there's a service store in Norwood. I'll give them a ring on Monday.
Update: I ordered the brush replacement kit for $18 including S/H. It wasn't too difficult to replace the brushes. Putting the drill all back together was a little tricky. It helps to look at the parts diagram to know what direction things should be lined up.It still sparked initially but then it stopped. It seems to be working flawlessly. I saved myself $80 from getting it refurbished by replacing the brushes myself.
I just took my DeWalt 18V XRP Drill / Driver to the DeWalt Factory Shop (All Black and Decker products -- DW, Delta, Porter Cable, etc.). 12 Hours later the guy called and said it was done. Seems to me they just replace the motor.
The coolest part though -- Max. $99 replacement cost. a $270 drill refurbed for $99. Sounds like a steal to me. Oh, and the repair place just happens to be a few miles away.
