I don't think you'll be able to do it. I have the same setup. I bought the correct radius cutter and bushing for 5/8" and the bottom line was that the jigs were not adjustable to a large enough size to make the hinge cuts needed... specifically, the cuts were not "tall" enough (i.e. less than 4") and were not deep enough across the door edge (i.e. hinge leaf pushed too far out into the room).
Go with 1/4" radius hinges. You can do those all day long.

I did mortices for steel doors in a wood jam and I needed to customize parts of the Bosch jig. I don't have it in front of me but I know the adjustable ends for the height of the hinge are replacable. So scribe a line on the steel plate ands size it to suit your needs. Remember to pick up some extras for when you are doing other doors.
The side adjustment that swings back and forth could be tweaked also. the removable button that limits the side to side movement could be reduced in dia. Once again, buy some extras for normal doors withing the stock range of this door jig.
If you do this you will have expanded the range of the tool. And you will be able to do 5/8" radius hinges when others are scratching their heads.

You should be able to do it, on my PC guide I used a 1-1/4" mortising bit and I think the guide was 1-3/8"
I'm guessing that PC made your guide bushing. Apparently their jig set works for 5/8 radius cuts.
I believe it was a PC bushing, but why wouldn't it work on the Bosch jig also? It's been a few years since I've seen a Bosch jig used but basically they are a rectangular jig same as the PC?

It's been awhile since I looked into this but I once hung a bunch of new blanks into jambs with existing 5/8" radius hinges. PC seemed to make the right bushing, based on what people here said, so I got it and found that I couldn't get the right cut using the Bosch jig. I assumed that the PC jig would do it since they made the bushing, but that could be wrong. The bushing is an odd size, something like 1-13/32".
If a 1/2" bit with a 5/8" bushing cuts 1/4" radius hinges.
An 1 1/4" bit with an 1 3/8 bushing would cut 5/8" radius hinges.
Tha8t makes so much sense.
I did not know I could buy an 1 3/8" guide bushing.

Exellent advice on website wander. I'll try that when the kids leave home and I retire.
I'm very good on jobsites, websites frustrate the knackers off me.
I don't see the top mounted bearing working with the Bosch jig, the guide rails are not solid stock, theyn are U shaped. There is no adjustment, no margin for error. Besides that, a 1 1/4" bit will make contact with the door immediately upon entering the jig. I would assume an 1 1/4" bit spinning at 10,000 rpm might have a bit of throw (my PC router says 23,000rpm on the plate) and the odds of me personally trashing my Bosch 83038, (which I love immensely) would be very good indeed.
Edit: Did not read your last post before posting, if you have tried this and it works, please disregard previous comment.
On another note, I have only been asked to install 5/8" dia hinges on 2 occasions. On the 3rd occasion I regetfully declined, stating artistic license.

Yeah I'm not sure how the top bearing thing can work when the side rails are "[" shaped and the end is either a small round rod or a small piece of flat steel 1/16".Do you have a pic of your setup with the Bosch model?Dennis

I'm using Bosch to Bosch....
with trial and error I got the system to work because we were doing a boat load of them...

I also believe that they fit the 1600 and the 1603. But you have to pull the base to make them fit.
When I first was looking I asked Bosch and they replied to a E and said no they wont work?
I had already ordered so I was happy they were wrong.
Just looked at the 1600 OM and when I get stuff I mark it with the purchase date 1986 wow now I got antiques or I am a antique.
my hinge template must be close to 30 years old... maybe even older...
that may be something right there...
as for the router bases...
I changed everthing so that all the add ons and accessories fit no matter the model or age of the router....
busted my butt so I could stay with the KISS principle......
or I am a antique.

Hello fellow discussion boarders...Just to give you an update. I wrote Bosch directly and received the following answer."From Bosch:

1 3/8" OD X 1 19/64" ID X 7/16" length below your sub base;Router bit:
Bosch bit number: 85238 or equivalent (1 1/4" diameter hinge mortising bit)If you have further questions please write back."I just wanted to also clarify a couple of items:
A) I am using a regular sized Porter-Cable plunge router (not a smaller palm router)
B) I already have the Bosch 83038 Deluxe Door and Jamb Hinge Template KitUpdate: After doing some extensive web research and calling a few people I found out the following:
A) The template (RA1121) Bosch mentioned above is only sold by Bosch and ONLY fits with their subbase "click":

system, something PC does not have. Bosch does sell a 7 piece router template kit:

D) If I want to use a 1 1/4" bit with a 1 3/8 bushing then I need to get another subbase with a 2" hole.
E) The Bosch website needs some definite improvement.
F) Tip for buying a Door and Hinge System. Buy PC if you have a PC router, by Bosch if you have a Bosch router, etc....

and yes it does work....
bearing dia in relation to bit dia dictate how much offset you will get....
to adjust bearing heigth use take up or spacing washers...

it's old...
there is a 1.250, 1.375 and a 1.50 in it...
the box says it's an inlay set...
CMT tools at one time offered fine set also...
