I was wondering what gauge you use mainly and what is the easiest way to cut it. I can buy it in 4×8 sheets of 28 gauge but that seem thick to what you can buy off the rack.

Thanks Piffin I bought 28 gauge in a 4x8 sheet painted alum. I think they will order in 26 gauge at a price. The 28 gauge seemed heavy that is why I had to ask. It will work for part of my roof flashing.
28 may be fine in aluminum

Galvy 24-26ga.; I've seen as light as 30ga. sold in big boxes but I wouldn't use it on a roof.

Unless I buy it directly from a sheet metal shop, aluminum is only available in 'Handi-Coil' stock which is paper-thin craap.
To cut the stuff, get a pneumatic nibbler (unless you've got a brake with a rotary trimmer, of course, but if you had that, you probably wouldn't be asking this question). Nibblers cut complex shapes beautifully, and if you want to cut nice straight lines, just clamp the stock to a sheet of plywood on sawhorses and slide the anvil of the nibbler along the machine edge of the ply. I've made a lot of step flashing outta 4x8 sheets that way....
