Ok, I may just be screwed, but here’s the deal…
Found me a really nice second hand door about a year ago for entry/exit out a second floor shed dormer onto a deck. Full glass door (low E, argon), douglas fir rails and stiles, in great shape. Found it burried at the local reuse center during the yearly 40% off sale and paid something like 60 bucks for it. Well, says I, what a clever find! All I need to do is build me a nice sturdy douglas fir frame to match, get me some hinges, a lockset, and a deadbolt, and away I go. What else do I have all those fancy tools in my woodshop for?
So I built my frame…stepped down jamb thickness for stops, kerfed in weatherstripping, copperclad sloped sill…nice. Hand chisled the mortises for my hinges (the door hinge mortises required only the slightest modification, further evidence of my clever find), mounted the door, installed it…perfect fit. It even has that nice suction sound when you pull it away from the weatherstripping.
Now my problem. I never bothered to check the actual dimensions on the bored holes for the handle and deadbolt. Upon attempting to install the hardware, I find it is not the 2 3/8″ backset I assumed it was. It is actually 2 1/8″! Could this be the reason it was at the reuse center for such a bargain? Did someone just screw up the borings,or is possible to find door hardware for such a backset? Every door I’ve ever installed was either 2 3/8 or 2 3/4″. A brief online search has turned up nothing for me.
Tomorrow I’ll call one of my sales reps at the building center I buy from and ask, but how will I sleep tonight?

You could fill with a plug and rebore (i'd use a boring jig for a good job), the trim would probably cover the fill line.
Or, did you by any chance measure the inside beveled edge? That shouldn't be a qtr inch less than the outer edge, but you might be able to make a 2-3/8's work.
