Hope someone out there can help.
I’m looking for a sheet material with properties similar to MDF, but not based on wood fiber. Specifically, I’m looking for a rigid sheet, perhaps a plastic or composite, which can be cut and shaped using common woodworking tools (table saw, router), doesn’t fuse or crack during high-speed cutting and can be glued or fused together like PVC or polystyrene to make more complexed parts.
The closest thing I’ve been able to find is Veranda – the composite decking sold at HomeDepot – but it doesn’t come in sheets (AFAIK) and doesn’t quite have the clean surface properties I need. I’ve also tried sheet PVC, but it doesn’t have the kind of density I’m looking for.
Does anyone have a recommendation?

Azek may work for you, but I suspect it is similar to Veranda. Comes in all kinds of sheet sizes and planks.

Check McMaster-Carr http://www.Mcmaster.com under sheet goods. You can get Phenolic Resin sheets in variuos thickness, Polycarbonate, UHMW , Teflon, and all sorts of composites like Cabon Fiber and such.
I used a ton of Poly carb and Phenolic for production guitar templates and jigs.

check Tek Supply @TekSupply.com for sheets of PolyMax. Comes in sheets from 1/16 to 1/2 inch thick. Up to 48 x 120 inches.
