We’ve got yur typical PetSafe door that can be bought at HD, but the flap is getting thrashed after years of use. It’s not terribly energy efficient, so I’m thinking about either making my own or modifying this design.
Any design tips?
(Yeah, I know….. get rid of the dog…..)

You can buy a new flap but you'd probably be better off with a whole new door. You can get cold weather versions with an inner and outer flap that will keep lots more cold out.

There are insulated models with a magnetic closer so the flap always returns to the proper spot. Much easier than trying to make the same from scratch.

Even the plastic flap models have the magnet, not just the insulated door models.
Can you share w/ us why a new door altogether?
I looked into it. The doors with an insulated flap have a different frame assembly (to accomodate the thicker flap), so I can't just buy an insulated flap for my frame.
I'll see if I can find an insulated one around here. If not, I still may build one from foam, luan, and magnets. I don't think it would be too hard; I'd use a double-acting door hinge at the top.
