I have several air return vents tied to two units in my home. One of them makes a lot of noise when running. Sounds just like sitting over the engine in a commercial jet.
Some of the details: air handler for 3 Ton Heat Pump is in the attic. The main return for this unit is at the top of a 12ft. wall fairly close to the air handler. The vent is 14″ X 24″ (filter size). HVAC contractor has adjusted the air handler as low as possible with out exceeding with manufacturer’s recommendations. When the louver door is open with just the filter covering the opening, it’s “silent running”.
HVAC contractor has been attempting to find a cover (metal louver) with a higher percent of opening – – – it’s been 5 months. He has not forgotten me as he calls occasionally to let me know. (ya right!)
I have searched the web to no avail; anybody know where I can find a replacement door with larger louvers? See attached pic. showing what I have.

How about replacing the metal louvers with interior shutters? Something like this: http://www.blinds.com/control/subCategory/categoryID,68
You might have to re-work the trim (maybe add some casing), but it might be better looking than what's there now.

My daughter moved in to a one yr old college apt. Visited in the summer, the ac sounded similar to what you describe. I went to the through the wall return vent and since it had the clips, opened it up. Surprised to see the dirtiest filter I've probably ever seen. Couldn't hardly pull it off the mount due to the blockage. Once removed, plenty of draw and quiet running. I wouldn't doubt the opening sized is wrong. Take the specs on the unit and go to a HVAC supply and have them give you the proper kit.
Something's limiting the air. Is there a quick turn or worst case, is the ductwork sized properly?
edit: Couldn't be the air whipping through that smoke alarm? Don't know, is that a good location for that alarm?

If there isn't any restrictions in the duct, (open the door, take out the filter and either stick your head in or use a mirror) then you will have to alter the angle of the louvers on the grille. You do this by using a pair of CLEAN needle nose pliers with a layer of tape on the jaws to protect the finish. You will have to SLIGHTLY open up each opening by twisting each louver at each end, not in the middle. Lots of patience, but it has always worked for me over the years. Good Luck.
