Have made own orthotics for years with rubber blocks and sander, etc. or casting epoxy and rtv.
Wondered if anybody has tried making their won orthotics or birkenstocks with a router profiler setup.
Have not found any good router bit other than fine tooth burr (stinks) that will cut 65 durometer or softer rubber very successfully. Any suggestions?
Any other DIY orthotics suggestions (don’t say buy’em, you know I won’t)
Always tempted to put foot in laser 3D scanner, then to CNC via rapid prototype program, but company would frown on that<G>.

Ball end mill in a variable speed router?

Yep, that's what I used, also put the rubber in the freezer first, but have not tried liquid N2 yet <G>
As to trying to do it on the job, the CEO just got sacked for ethics violations, so never a good idea.
PS Alphnse: Have not chilled the mill, will maybe try putting the whole router in the freezer too, that way the ball wont heat up too quick via conduction from the chuck?

Well if you are going that far, spray it with Co2 extinguisher while it is operating.
or make wooden shoes.

Try chilling the rubber.Ditto the ball mill.
Jusrt tell the boss that you're doing prototype work on a new business model.
I'm sorry, I thought you wanted it done the right way.
